Hot-swap I/O modules reduce AGV maintenance downtime by 85% in 24/7 warehouse operation
Challenge
A warehouse automation integrator was deploying a fleet of 120 AGVs for a large e-commerce fulfillment center. Each AGV required a compact, reliable I/O system for sensor integration, motor control, and safety functions. The 24/7 operation requirement meant that any I/O module failure requiring AGV withdrawal from service for maintenance would directly impact throughput. The customer required a mean time to repair (MTTR) of under 5 minutes.
Solution
RB Series modules with hot-swap capability were selected for each AGV's onboard I/O system. The three-segment card architecture allowed I/O module replacement in under 2 minutes without tools or system restart. RB-DI08 modules handled proximity sensor inputs, RB-DO08 modules controlled motor relay outputs, and RB-AI04 modules monitored battery voltage and current.
Implementation
Each AGV was equipped with one RB-COUPLER-EC coupler and 4–6 I/O modules. The EtherCAT connection to the AGV controller achieved 500μs cycle times for responsive motor control. A spare module kit was maintained at each warehouse charging station, enabling on-site hot-swap replacement by warehouse staff without engineering support.
