Integrated WellBUS ecosystem reduces takt time by 22% in battery module assembly

Challenge

An EV battery pack assembly line was constrained by 8-second takt time — the target was 6.5 seconds. The bottleneck was the pneumatic clamping and positioning system, which used conventional valve wiring with 180ms average valve response time due to long cable runs and signal interference. The assembly line had 24 stations, each with 8–16 pneumatic actuators.

Solution

MTC-08-WB WellBUS valve islands replaced conventional valve wiring at each station. The WellBUS native protocol eliminated gateway latency, reducing valve response time from 180ms to 12ms. The WB-CTRL-01 master controller coordinated all 24 stations with deterministic 500μs cycle time, enabling tighter sequencing of pneumatic operations across stations.

Implementation

24 MTC-08-WB valve islands were installed — one per assembly station. The WellBUS ring topology provided fault-tolerant communication: a cable cut at any point would not interrupt production. Station-level pressure monitoring via the MTC integrated sensors was integrated into the line SCADA for predictive maintenance alerting.
